how to know when you have pushed your limit, 1991 dash 5 every thing works as should 10000 plus hrs, how do you know to rebuild, to keep from having a pump to come a part.

Oil analysis, take a sample and send it in . You'll get a report, this will be your baseline. Then every service interval thereafter, sample and compare. That is the best most reliable. Your local dealer, whether Komatsu, Volvo ,Cat or Deere should offer oil analysis service. Of course I'm gonna recommend to stick with your manufacturers dealer and keep with the same lab.

What size machine? That Dash 5 series machines used a bronze barrel assembly with steel pistons and a steel seal plate. Because of the design of the pumps on the larger machines, the brass/bronze for the most part ends up in the bottom of the tank instead of all over the machine systems. If you change the hydraulic oil and filters when you should, I've seen them up around the 15,000 hour mark fairly regularly. When they start going bad, they lose efficiency and slow down the functions and start heating up the system. If you have a catastrophic failure of the pump, you will see lots of brass/bronze in the bottom of the hydraulic tank and you will hear some harsh noise when you try to move something. The pumps are not hard to rebuild. The hard part is calibrating them to the machine. That takes a flow meter and a gauge set of five individual gauges with the supporting fittings and hoses and the knowledge to interpret what you are seeing and making the appropriate adjustments.

I have a travel motor apart in the shop right now and took some photos to try and show what I'm talking about with the components. The first two photos are of the upper and lower sections of one travel motor.

The next photos show close ups of the piston assembly and the barrel assembly. The last photo shows the seal plate and barrel surfaces that have been lapped together to remove some minor scratches. Since this is a travel motor there is only the one piston and barrel assembly. The main pump, being a tandem unit has two piston and barrel assemblies in line being driven by the engine. The idea on how they work is still the same.
